Plastic lattice fencing is one of the most straightforward DIY materials to work with, but cut it wrong and you end up with a cracked, chipped edge that looks amateurish. The good news: with the right tool and a few precautions, you can get a clean, factory-like finish on site.

Standard UK plastic lattice panels come in two common sizes — 1.83m x 0.9m and 1.83m x 1.2m — with a thickness of 15–20mm. Most are made from extruded uPVC or polypropylene and are available in white, brown, or grey from builders’ merchants and garden centres.

For most DIY jobs, a jigsaw is the tool of choice. It handles both straight lines and any shaped cuts around posts or gate frames. A circular saw is faster for long straight rips but needs proper panel support to avoid vibration.

Step-by-Step Cutting Process

1. Measure Twice

Measure the opening or the gap you need to fill, then subtract 5mm from each dimension. Plastic expands and contracts with temperature — particularly relevant in a UK climate — so a small gap around edges prevents buckling in summer heat.

Mark your cut line clearly. A chalk line is ideal for long straight cuts; a pencil works for shorter sections.

2. Support the Panel

Lay the panel flat across two sawhorses or a pair of workbenches. The cut line should overhang the edge of your support by 50–75mm. If you support the panel too close to the blade path, the cut section will drop and bind the blade mid-cut, causing the plastic to crack or the saw to kick back.

For large panels (1.83m x 1.2m), use three support points to prevent flexing.

3. Score the Cut Line First

Regardless of which saw you use, run a Stanley knife along the cut line two or three times before sawing. This scores through the surface skin of the PVC and creates a channel the blade tracks into, dramatically reducing chipping on both faces. This step is especially important in cold weather when PVC is more brittle.

4. Cut by Tool Type

Jigsaw: Fit a fine-tooth blade (18 TPI or higher, designed for plastics or non-ferrous metals). Set the orbital action to zero. Cut at a moderate, steady pace — forcing the blade causes heat build-up and melts the plastic, leaving a gummy residue. Keep the jigsaw’s baseplate pressed flat against the panel surface throughout the cut.

Circular saw: Fit a fine-tooth blade (60–80 tooth, negative or low rake angle for plastics). Set blade depth to just 5–10mm deeper than the panel thickness — minimal blade exposure reduces chipping. Guide the saw along a straight-edge clamped to the panel for accuracy. Feed rate should be slow and consistent.

Hand saw: Use a fine-tooth panel saw (12–16 TPI). Start the cut on the pull stroke to establish a groove, then use full strokes. Hold the panel firmly with your free hand or a clamp. A hand saw is the safest option if you’re not confident with power tools, and gives an acceptable finish on smaller pieces.

Stanley knife (thin panels only): For lattice panels 10–12mm thick or thinner flexible sheets, score deeply along the line on both faces — at least five passes each side — then snap over a straight edge. This gives a surprisingly clean result and requires no power tools at all.

5. Smooth the Edge

Even a clean power saw cut will leave slight burrs. Run 120-grit sandpaper along the cut edge, or use a flat file for harder uPVC. Wipe away any plastic dust before fitting the panel — it can irritate eyes and airways, so wear safety glasses and a dust mask throughout.

Tips to Prevent Cracking and Chipping

Warm the panel before cutting in cold weather. uPVC and polypropylene become noticeably more brittle below 5°C. If you’re working outdoors in winter, bring the panel inside for at least 30 minutes before cutting. Alternatively, a quick pass with a heat gun (not a direct flame) along the cut line softens the material just enough to prevent shattering.

Use a blade designed for plastics. General-purpose wood blades have too aggressive a tooth set and rip through the surface fibres of PVC. Blades labelled for plastics or non-ferrous metals have a finer, more uniform tooth profile and make a significant difference to finish quality.

Clamp — don’t hold. Vibration is the enemy of a clean cut. Use G-clamps or quick-release clamps to secure the panel to your workbench or sawhorses. A panel that flexes while being cut is far more likely to crack.

Cut slowly. It is always better to cut too slowly than too quickly with plastic. A slow, steady feed rate generates less heat and vibration, both of which cause chipping.

Tape the cut line. Applying a strip of masking tape over the cut line before sawing provides extra surface support and significantly reduces chipping — a trick commonly used when cutting laminate flooring and equally effective on PVC lattice.

Planning Permission Considerations

For most garden projects, fitting or replacing plastic lattice fencing is permitted development and does not require planning permission. However, under the Town and Country Planning Act 1990 and associated General Permitted Development Orders, fencing over 1 metre in height adjacent to a highway (including a public footpath) and over 2 metres in height elsewhere may require planning permission from your local planning authority.

If your property is in a Conservation Area or is a listed building, permitted development rights may be more restricted — check with your local council before erecting any new boundary structure.

Fitting After Cutting

Once cut to size, plastic lattice panels are typically fixed to a timber or metal frame using screws and plastic washers, or slotted into pre-routed channels in fence posts. Pilot drill any screw holes to avoid splitting — use a 3mm bit for standard uPVC panels. Do not overtighten screws: plastic will deform and crack if over-torqued.

Allow for thermal movement by not fixing panels too rigidly at the ends. Leave a 5mm gap at each end and use slotted holes if fixing into a channel, so the panel can expand and contract freely through the year.
